Common HDPE Welding Defects: Causes & Solutions

Analyze the most frequent failure modes encountered during butt fusion and electrofusion processes.

Cold Joints / False Welding

What it is: A condition where the pipe ends appear to be fused together, but the molecular chains have not fully intermingled. The joint has virtually no tensile strength and will fail under pressure or thermal stress.

Root Causes: Insufficient heating plate temperature, premature removal of the heater plate, or applying incorrect joining pressure. It can also occur if the operator exceeds the maximum transition time, allowing the molten material to cool down and form a skin before the pipe ends are pressed together.

How to Avoid: Strictly adhere to specified heating times and temperatures (typically 200°C to 230°C depending on the material grade). Minimize transition time to a minimum (seconds count). Ensure the heating plate surface is clean and uniformly hot.

Misalignment / Offset (错边)

What it is: The pipe walls do not line up concentrically at the joint interface. This results in a step-like mismatch, reducing the effective wall thickness and creating stress concentration points.

Root Causes: Inadequate clamping, out-of-round (oval) pipes, or poor alignment of the welding machine's guide rails. Failing to adjust the machine's rollers to support the weight of the pipe strings also leads to vertical misalignment.

How to Avoid: Ensure the mismatch does not exceed 10% of the pipe wall thickness. Adjust the clamping jaws and use pipe support rollers to correct ovality and leveling before initiating the heating cycle.

Porosity & Voids

What it is: Small pockets of gas or air bubbles trapped within the fused weld zone, weakening the structural integrity of the joint and causing micro-cracks over time.

Root Causes: Presence of moisture, dust, or volatile organic contaminants on the pipe faces during heating. It can also occur if the heater plate temperature is excessively high, causing thermal degradation of the polymer and releasing gas.

How to Avoid: Always clean the pipe ends with clean, lint-free cloths and high-purity isopropyl alcohol (minimum 90%). Keep the welding area dry and sheltered from rain, humidity, and wind. Never touch the prepped surfaces after cleaning.

Improper Bead Geometry

What it is: Welds that have either too small, too large, or asymmetrical beads. A bead that is too narrow indicates insufficient heat or pressure, while a flat, overly rolled bead suggests excessive force that squeezed out the structural molten zone.

Root Causes: Failing to maintain correct drag pressure, incorrect calculation of interfacial pressure, or premature cooling of the weld bead under external force.

How to Avoid: Precisely calculate and apply the required drag pressure plus fusion pressure. Allow the joint to cool naturally under pressure; do not apply water or force-cool the joint to speed up the process.
